only mark i could find is this,

No marks on the other side so i cannot see this been a crack in the block as it only looks like a small scratch.

and one of the head

Did you have the head skimmed last time?

I had the head skimmed and the block decked when I fitted a steel headgasket. Maybe one or the other isn't perfectly flat with you?

Did you use new head bolts when putting it back together?
I dont know if the MR2 uses them, but most head bolts are a 1 use only.
Called Torque to Yield (TTY) bolts, and its a way of ensuring even clamping pressure across the head.

Sorry to see your having problems Dan, seems very bizarre!

That scratch in the bore isnt anything to worry about, very common to see on a engine - its done by the piston rings. If the block was cracked it would be an obvious dark crack.

Are you getting any coolant leaks from maybe the rad, or the pipes running under the car? Maybe the rad is blocked?

How much are you using the car, short journeys at low speed can cause mayo on the filler cap which might be a red herring, making you think the HG gone when it isnt and the cooling issue is elsewhere?

Cheers

Dan Dan Dan!!!!!!

You HAVE to get the head skimmed! Those HKS gaskets are tricky at the best of times.... and thats with a head skim.

As i've said before, the head needs to be skimmed and it needs to be a nigh on glass finish in order for this gasket to seal.

Are there any witness marks across the head / head gasket? They may not be massivly obvious, but look very closely at it.

I disagree on a crack being massivly obvious. Get some crack detector and go through the bores with a fine tooth combe with it. You dont want to be taking the head off once again...
