Hmmm, does that definitely go from the speed sensor straight to the clocks and not the ECU first? So have you changed the whole clocks unit or just parts of it?
The gear on the diff is plastic, and I've never seen one knackered or worn. You say you've re-wired, did you make up a new wire and run it from the sender to the clocks, or to the ECU?

On initial startup for a minute or two it will sit at around 2,000rpm and then slowly drop to around 500-750 as it warms up.
If the ECU temp sensor is faulty this can take slightly longer. Easy to replace and you can buy them from camskill.

Take the carpet out and see if you can see where it is coming through. You could have a small hole in the bottom, or a bolt missing in the engine bay which normally bungs a hole.

Yep, had the same problem when doing my mates. It took us a while of beating it and prying it. It will come, but it will take some time. There's definitely only 2 bolts holing it in place.
The REV 4's and some REV 3's have a Immobiliser and transponder. They are all linked to the ECU, etc and the key would be a nightmare to source and get coded.
